Pre cut foam letters?

Where do i get them if thats it?

thats just puff embroidery, make sure your digitizer digitizes it for puff.  Then you buy the foam and cut it into a square.  Gunold has the best foam for puff in my opinion.  If the digitizing is bad it will puff like shite!

I've got foam from Walmart's craft section and it does a pretty good job, comes in 2mm, 3mm and different colors.  If I may add if your going to use foam I would get the same color as the thread your going to sew if at all possible and a heat gun, the heat gun is for heating the small foam pc's sticking out...I know I did not explain the heat gun part just right but I'm someone else will help on that.

so if you use a square how does the stitching around the letters sewn flat? or is will the machine sew the foam flat no problem..

then heat gun the excess?

The machine sews all the flat areas, then you lay the square foam on top, then that sews and hat is finished when done. Like dirk said make sure the digitizer knows the design is for 3d and shouldn't be any problems

bypass the heat gun and run your finished hats through your dryer, always helps.  we always do that.
